What Is an HVAC PCB?

An HVAC PCB refers to a printed circuit board that operates the devices of heating, cooling, and ventilation. The controller functions as the brain by taking input from various sensors and controlling the working of electrical devices such as compressors, fans, dampers, heating elements, etc.
Typical HVAC systems using control PCBs include:
  • Split and inverter air conditioners
  • Heat pumps
  • Furnaces
  • Air handling units (AHUs)
  • Chillers
  • Smart thermostats
  • Rooftop commercial HVAC units
The circuit board is continuously receiving signals from the temperature sensor, humidity sensor, and other sensors related to pressure, air, etc.

How an HVAC PCBA Works?

Sensor input processing employs several thermistors as well as other environmental sensors, which transmit their signal to the microcontroller. The microcontroller assesses the detected value and contrasts it with numerous setpoints programmed in the tenant’s software. For instance, the appliance’s embedded firmware will be responsible for the decision making and generating the required control commands like increasing the fan speed, switching on the heating and decreasing the compressor speed.

The PCB is used to control either relays, triacs or MOSFETs or IGBT modules to switch the high-voltage load in a safe manner.

The Main Parts of an HVAC PCB System

The different functional zones of an HVAC PCB are provided to ensure stable power, intelligent control, safe load switching and reliable communication. One cannot use entire circuit boards to perform the function. Each action area is responsible for carrying out operations.

Power Supply Section

An electrical conversion device called an electronic power supply converts the electrical energy from incoming ac mains voltage, which is of a higher value, to a suitable low voltage dc level. This becomes essential for the suitable operation of various electronic circuits. This section utilises parts.
  • A rectifier is equipment which converts the alternating current voltage into direct current voltage.
  • An SMPS, also referred to as a switch-mode power supply. It is a power supply commonly employed to reduce high voltage to a lower voltage. The most frequently utilised SMPS units are those that step down high voltages to levels like 12 volts, 5 volts, or even 3.3 volts.
  • Voltage regulators give a constant electric voltage output.
  • Filters capacitors minimise the noise in electricity.
The board needs to be supplied with the fuses and the surge suppressors to get the protection.

Control Section

The control section of the PCB is called the brain of the PCB. The Microcontroller Unit is the main component of the control section. The sensor readings (temperature, humidity, pressure) will be read by the microcontroller, then compared with the setpoint, execute logic code and send a control signal to the output devices.
It includes the following supporting parts:

Driver Section

The driver section connects low-voltage logic signals to high-voltage or high-current loads, such as compressors or fans.
  • The relay drivers in the driver section can activate or deactivate AC loads.
  • Optocouplers provide circuits with high voltage isolation.
  • Gate drivers are responsible for driving the MOSFETs or IGBTs in the Inverter section.
  • TRIACs or MOSFETs perform switching and speed control functions, etc.
  • This section ensures the safe operation of power devices.

Communication Section

Components that allow the link to other systems, like BMS or intelligent controllers.
Common interfaces include:
  • RS-485 (often in Modbus).
  • CAN bus
  • Wi-Fi modules
  • Zigbee modules
The section enables status report functions, management, and monitoring centre to be accessed remotely.

Critical HVAC Circuit Design Considerations

Thermal Management

HVAC PCBs are generally placed close to compressors and motors. The temperature of the surroundings near these components may get quite elevated.
Good thermal design often incorporates:
  • Thick copper layers (2oz-4oz) to improve the ability to carry current and to distribute heat over a larger area of the board.
  • Heat sinks are mounted on MOSFETS, IGBTs, and voltage regulators to reduce the junction temperature.
  • High-Tg PCB material so that the board does not warp, crack, delaminate, or lose performance when subjected to.
Proper thermal management improves reliability and extends operational lifespan.

High Voltage Isolation

HVAC units are powered by AC electricity at a voltage. When the isolation stress between the high-power circuit and the low-voltage control circuit in the device is insufficient, equipment hazards and signal interference may occur. The design for the HVAC PCBA will ensure suitable distances between devices and isolation from live equipment.
The properties mentioned above will provide adequate gap distance for breakdown, flashover and strengthening of high voltage power and control circuits. In addition, the protection ground provided by the isolation of the circuit must comply with a safety-related regulation and the equipment’s Earth.

EMI Suppression

EMI is generated when devices like compressors, relays and switching devices operate simultaneously in a control panel. Sensitive control circuits or communication signals can be disrupted. To mitigate these issues, the following applications are carried out:
  • A solid ground plane
  • Snubber circuit
  • Common mode choke
  • Shielding or suitable routing of traces
The fixed ground plane minimises noise coupling and stabilises the ground reference voltage. A snubber circuit suppresses switching spikes in electrical circuits. To suppress conducted noise, a common-mode choke is used. Interference due to the physical closeness of power and signal can be reduced by suitable routing and shielding.

Environmental Protection

The working of machinery introduces humidity, condensation, dust and vibration in HVAC PCBs. The continuous exposure to PCB causes it to encounter new, different operating conditions.
Commonly used protective measures are.
  • A conformal coat is a coating that protects circuits against moisture.
  • A surface finish that remedies rust, like ENIG, or a protective coating
  • Mounting structures that provide safety and prevent vibration-induced cracking of solder joints.
The sustainability factor substantially increases due to environmental conservation.
HVAC PCB Types

Types of HVAC PCBA

  1. Control PCBA processes input from the sensor, carries the firmware internal logic, and synchronises all the other PCB boards.
  2. Power PCBA is responsible for the switch-over of high current and high voltage of the compressor, fan, and heating element. The design of this component contains a reinforced trace and is strong.
  3. Inverter PCBA is used in systems that require variable-speed to regulate the compressor and the speed of the motor through power electronics. These power electronics can include IGBTs or MOSFETs that help improve energy efficiency.
  4. Thermostat PCBA acts as an interface. The job of the Thermostat PCB is to process the input from the switch and buttons of the energy-saving Smart home automation system.

FAQs about HVAC PCBA Board

If any unsafe conditions are detected by the control PCB, the shutdown and restarting logic will be actuated. An overheat in any of the components, sudden drop or rise in the input voltage, blockage of air-flow, compressor trip, etc., can activate the overheat and undervoltage or shut-down Logic. Thus, the relay act gives an abnormal condition.
HVAC diagnostic codes are generated by the control PCB when an operating parameter is outside an acceptable range. When a reading from a temperature or pressure sensor exceeds certain limits, this can result in the PCB triggering a fault code. In simpler terms, an error code or message is flashed when the PCB detects some irregular value.
If the fan is running but the compressor isn’t, the control PCB failure may be preventing the compressor from starting due to a fault. The fault may be a faulty relay, a failed starting capacitor, or defective driver circuitry. It may also happen that the protection logic comes on due to the compressor overheating or drawing too much current.
